What Makes a Residential Steel Door Different from the Rest of Our Line

The residential steel door is a specific configuration within our broader steel door range — not just a standard door in a smaller size. Three things separate it from our commercial and industrial variants, and all three matter when you're supplying residential channels.

1. Polyurethane Foam Core

Residential doors go out with polyurethane foam fill as standard. PU foam gives a thermal resistance value that honeycomb paper core can't match — relevant in any market where heating or cooling costs are a selling point for your downstream customers.

We fill the door cavity under controlled injection pressure so the foam reaches the full internal volume without voids. We switched from a manual pour process to injection fill in 2021 after finding inconsistent density in the corners on manual-filled doors — the injection method gives uniform fill every time.

2. 4-Side Compression Weatherstrip

All four sides carry a compression weatherstrip as standard — head, jamb, and threshold. This is the detail that separates a residential door from a commercial flush door in the field.

Residential buyers expect it; commercial buyers often don't need it. We pre-install the weatherstrip at the factory so your downstream installer isn't sourcing and fitting it separately.

3. Residential Proportions & Profile Options

Residential rough openings in North America and Europe follow standard dimensions that differ from commercial door schedules. Our residential line is dimensioned to these standards — W800–960mm × H2000–2200mm covers the majority of residential applications without custom sizing.

Profile options include flush face and embossed panel designs, including a six-panel profile for markets where the traditional wood-door aesthetic is the expectation. The six-panel profile is a separate SKU — see our 6 Panel Steel Door if that's your primary market.

Residential Configuration
  • PU foam injection-fill core — uniform density, no voids
  • 4-side compression weatherstrip, pre-installed at factory
  • W800–960mm × H2000–2200mm standard residential sizing
  • Flush and embossed panel profiles including 6-panel
Commercial / Industrial Variants
  • Honeycomb paper or mineral wool core options
  • Weatherstrip not standard — commercial flush doors typically omit it
  • Commercial door schedules with different dimensional standards
  • Flush face standard; panel profiles not typical

Channel Strategy

Distribution Channels and Market Segments

Residential steel doors move through a few distinct channels, and the commercial logic differs enough between them that it's worth mapping out where this product fits in your business.

Residential Building Supply & Hardware Distribution

The primary volume channel. Builders and renovation contractors source doors through regional distributors and building material chains — they want a stocked SKU they can pull from inventory, not a 6-week lead time on a custom order.

  • 50-unit MOQ on standard configurations for trial stocking orders
  • Flush and embossed panel profiles cover majority of builder demand
  • Six-panel aesthetic available — both SKUs from the same order

Home Improvement Retail & E-Commerce

A growing channel in North America and Australia. Buyers care about packaging durability, retail-ready presentation, and private-label program support.

  • KD flat-pack format: door leaf, frame, and hardware packed separately
  • Reinforced cartons with corner protection for last-mile delivery
  • Blind drop-shipping and white-label packaging supported

Overseas Residential Construction Projects

Middle East and Southeast Asia generate project-based orders in the 200–500 unit range per development. Consistent spec across the full project is the critical requirement.

  • Every door cut and formed against the same CNC template
  • Unit 1 and unit 400 fit the same rough opening — batch-to-batch consistency
  • Project buyers return after first container due to consistent field fit

Energy Performance

Thermal Performance and Energy Code Compliance

Thermal performance is the residential steel door's primary commercial differentiator over hollow-core commercial doors — and it's the feature your downstream customers will ask about first in markets with active energy codes.

R-5 to R-6 Thermal Resistance

PU Foam Core Performance

Consistent with published performance data for polyurethane foam at the densities we inject. Combined with the 4-side compression weatherstrip, the door assembly performs well against residential energy code thresholds in North American and European markets.

For buyers supplying markets with mandatory energy performance labeling — EU Energy Performance of Buildings Directive, US DOE residential standards — we can provide test documentation to support your compliance filing.

Dual-Durometer Weatherstrip: Why It Matters

The weatherstrip spec is worth noting separately. We use a dual-durometer compression seal — a harder outer lip for durability and a softer inner lip for the actual air seal.

Single-Durometer

Fails in 2–3 Years

Compresses permanently over time, loses sealing performance, generates warranty claims

Dual-Durometer

Holds Geometry Long-Term

Maintains air seal through repeated door cycles — no drafts two winters after installation

Single-durometer seals are cheaper but compress permanently over time and lose their sealing performance within 2–3 years. The dual-durometer spec holds its geometry through repeated door cycles, which means your downstream customers aren't calling about drafts two winters after installation.

Markets Where Thermal Performance Justifies a Price Premium

Canada
Northern Europe
Australia (southern states)
US northern markets

This is also the spec detail that prevents warranty claims on energy performance — a real downstream risk in markets with consumer protection regulations on advertised product performance.

OEM & Private-Label

Customization Options for Private-Label and OEM Programs

The residential steel door is one of our more customizable configurations, because residential channels have more aesthetic variation than commercial. Here's what's adjustable and what the constraints are.

Profile & Panel Design

Flush face is standard. Embossed panel profiles — single-panel, two-panel, and four-panel raised designs — are available on standard tooling. Custom panel profiles outside existing tooling require a separate tooling investment; for runs over 500 units, the tooling cost typically amortizes within the first order.

Size Customization

Width adjustable from W700mm to W1200mm; height from H1900mm to H2400mm. Outside these ranges, structural requirements must be reviewed before confirming. Non-standard sizes run at a 100-unit MOQ minimum.

Glass Lite Inserts

Tempered glass lites in standard sizes (200×400mm, 300×600mm, and full-length sidelite configurations) are available as a factory-installed option. Decorative glass — frosted, textured, or leaded-look laminate — is available on request. Glass is sourced from approved suppliers and installed at the factory, so the frame-to-glass seal is done under controlled conditions rather than in the field.

Hardware Packages

Pre-drilled and reinforced for hinge, lock, viewer, and closer at the factory. Hardware supply is available as a full package (hinges, mortise lock prep, door closer reinforcement, threshold) or as prep-only if you're supplying your own hardware brand. For OEM programs, specified hardware can be pre-installed before packing.

Color & Finish

60+ standard RAL colors on runs from 50 units. Custom colors matched to your brand palette or a specific RAL/NCS reference are available on runs of 100 units or more — that's where the powder line changeover cost makes sense. Woodgrain transfer film finish is available as an upgrade for buyers in markets where the wood-look aesthetic commands a price premium.

Private-Label Packaging

Your brand, your packaging. OEM labeling is supported on both the door and the carton, including barcode and SKU labeling to your warehouse system's requirements.

Quality Assurance

Quality Control: What Gets Checked on Residential Doors Specifically

The 5-stage QC process that runs across our full steel door line applies here — incoming material inspection, in-process dimensional check, weld integrity, coating inspection, and final assembly. A few points are specific to residential doors.

Weatherstrip Installation Inspection

After pre-installation at the factory, every door is checked for weatherstrip seating and compression consistency around the full perimeter. A weatherstrip that's seated unevenly or has a gap at a corner joint is a warranty claim waiting to happen — it's caught here rather than at your customer's door.

Powder Coat Edge Coverage

Edge coverage inspection is more critical on residential doors than on industrial ones, because residential buyers and their end customers notice surface finish in a way that warehouse operators don't. Film thickness is checked at panel edges and around hardware cutouts specifically — these are the points where coating is thinnest and where corrosion starts first if coverage is inadequate. Doors that show thin edge coverage go back to the coating line.

Final Assembly: Swing & Latch Test

Every unit is hung in a test frame, cycled through open and close, and latch engagement is confirmed. This catches any frame squareness issues or hardware misalignment before packing. 100% of units go through this check — no sampling.

Buyer FAQ

Frequently Asked Questions

Specification and sourcing questions answered directly — gauge selection, core performance, hardware compatibility, and what matters for your market.

What steel gauge is right for a residential steel door?

For standard residential applications — single-family homes, apartments, light commercial entry — 1.0mm SPCC cold-rolled steel is the correct spec. It handles normal residential traffic loads, keeps the door weight manageable for standard residential hinges and closers, and is the industry-standard gauge for this application.

If you're supplying into markets where security is a primary selling point (urban markets, rental housing, commercial-residential mixed-use), specify 1.2mm — the additional gauge is visible to end users when they handle the door and supports a higher price point.

Hardware compatibility note

We don't recommend going heavier than 1.2mm on residential doors. Past that gauge, the door weight starts to exceed what standard residential hardware is rated for, and you're into commercial hardware territory.

1.0mm SPCC — Standard Residential 1.2mm — Security / Urban Markets Standard Hardware Compatible

How does the polyurethane foam core affect the door's performance compared to honeycomb core?

PU foam core delivers approximately R-5 to R-6 thermal resistance; honeycomb paper core delivers roughly R-2 to R-3. For exterior residential doors in any market with meaningful heating or cooling loads, PU foam is the correct specification — the thermal difference is significant enough to affect energy bills and to matter under residential energy codes.

PU foam also adds acoustic mass, which reduces sound transmission through the door — a secondary benefit in urban residential applications. The weight difference is modest (PU foam adds 3–5kg per door over honeycomb), which is within standard residential hardware ratings.

PU Foam Core
  • R-5 to R-6 thermal resistance
  • Reduced sound transmission
  • +3–5kg vs. honeycomb (within hardware ratings)
  • Correct spec for exterior residential doors
Honeycomb Paper Core
  • R-2 to R-3 thermal resistance
  • Lower acoustic performance
  • Lighter weight
  • Appropriate for interior residential doors
PU Foam — Exterior Spec Honeycomb — Interior Spec Energy Code Compliant

What residential energy codes does this door comply with?

Our residential steel door with PU foam core and 4-side weatherstrip meets the thermal performance thresholds required under the US DOE residential energy standards (IECC) and the EU Energy Performance of Buildings Directive for most climate zones. We can provide test documentation to support your compliance filing.

For markets with specific labeling requirements (ENERGY STAR in North America, EU energy label), contact us — we can provide the performance data your certification body needs. Note that final compliance determination depends on the full door assembly including installation, which is outside our scope, but the door unit itself is specified to support compliance.

What is the MOQ for a custom residential steel door design, and how long does development take?

Standard catalog residential door configurations are available from 50 units — low enough to run a trial stocking order before committing to a full program. Custom designs (non-standard sizes, custom panel profiles, custom colors, or OEM packaging) start at 100 units.

Development Timeline

  • 1 Submit your target spec or reference product — engineering reviews for manufacturability and cost, returns a 3D rendering and detailed quote at no charge.
  • 2 Spec submission to first sample: 15–20 working days.
  • 3 Production lead time after sample approval: 25–35 days for most configurations.

Can I source residential steel doors with a woodgrain finish for markets that prefer a wood-door aesthetic?

Yes. Woodgrain transfer film finish is available as an upgrade on our residential steel door line. The film is applied over the powder coat base and gives a realistic wood-grain texture and appearance — oak, walnut, and mahogany patterns are the most common requests from our North American and Australian buyers.

The underlying steel substrate and powder coat provide the corrosion and impact resistance; the woodgrain film provides the aesthetic. This finish option supports a meaningful price premium in residential channels where the wood-door look is expected but buyers want the durability and security of steel.

Minimum Run

100 units due to film application setup. Available patterns: oak, walnut, mahogany.

How are residential steel doors packed for e-commerce and retail distribution?

KD flat-pack format — door leaf, frame sections, and hardware packed separately in reinforced cartons with corner protection and foam padding on the door face. The carton is designed to survive warehouse handling and parcel freight without surface damage to the door.

We can provide carton dimension and weight data for your logistics planning, and we support custom carton printing — your brand, your SKU labeling, your barcode format — for retail and e-commerce programs.
